for it to be that tight sounds like it is cross threaded,you may find it more difficult to remove with the sump off as it will be difficult to mount it securely while you apply the needed force,heat up in situ,a hot air gun will do,and then use a long bar

applying the choke richens the mixture so it looks like you are running weak without it,are you running it with the tank on and properly plumbed in or are you using a remote fuel supply?

would you not consider later running gear mate?zrx front goes straight in,swingarm just needs a sleeve,vastly improved handling and they look a lot better as well.

You may well find the bike performs perfectly with the tap in the on position as prime is never used unless the carbs have been drained it's not a problem

prime fills the carbs and relies on the float valves closing to stop the flow sounds like one or more of your valves are passing,maybe not be a problem when tap is in normal position.

is it an aftermarket sprocket they do vary a bit,you just need a slightly thicker washer.
