I just came across this Kawasaki Service Bulletin in the manuals section, just posting the 3 pages for reference as it gives very clear guidance on all the points to check and why, although most has been talked about in this post already.

It's all back together and is working fine.
I'm embarrassed to admit, i think the problem may have been installing the thrust washer the wrong way round! To think Rolls-Royce trained me!
